Most people wait far too long to sharpen. They keep cutting because the saw still technically goes through wood, and by the time they finally admit the chain is dull they have already cooked the bar rails, burned fuel at twice the rate, and put a week of unnecessary strain through their forearms. A chain does not fail suddenly; it degrades tooth by tooth, and the signs are obvious once you know where to look.
1. The saw makes dust, not chips
This is the single most reliable test in the field, and it takes no tools. A sharp chain slices long, curled chips out of the kerf — they look like small wood shavings, and a good crosscut throws a pile of them. A dull chain scrapes instead of slicing, and it produces fine powder that looks like sawdust from a sanding block. If you look down at your boots and see powder, you are no longer cutting; you are abrading. Stop and sharpen.
2. You have to push
A properly sharpened chain self-feeds. You set the bar against the wood, hold the saw steady, and the cutters pull the saw into the cut on their own. The moment you catch yourself leaning your weight into the housing to make progress, the cutters have lost their edge. Pushing is also the moment the job becomes dangerous, because you are now applying force in a direction that will follow through the instant the chain bites.
3. The cut wanders
Cut a round of firewood and look at the face. If the cut curves away from vertical, the cutters on one side of the chain are duller — or shorter — than the other side. This happens constantly with free-hand filing, and it happens the first time you touch dirt with one side of the bar. A crooked cut is not just cosmetic: it means the bar is being loaded sideways every second you cut, which wears the rails oval and shortens the bar's life dramatically.
4. Smoke and burn marks with plenty of bar oil
If your oiler is working and the chain is properly tensioned but you still see smoke coming out of the cut, the cutters are rubbing rather than cutting, and all that energy is turning into heat. Heat is what draws the temper out of the cutters, and once a cutter loses its hardness no amount of filing brings back an edge that lasts.
5. The chain rattles or bounces
A chain whose depth gauges (rakers) are too high relative to worn-down cutters will skate across the wood without taking a bite. A chain whose depth gauges are too low grabs and chatters. Either way, if the saw feels like it is bouncing rather than settling into the cut, the geometry between cutter and gauge has drifted and needs correcting — not just the top plate.
6. You are burning noticeably more fuel
Fuel consumption per cord is the professional's early warning system. A dull chain forces the engine to work at full load for far longer per cut. If you used to get through a tank per pile and now you need one and a half, the chain has been dull for a while.
7. Your body tells you first
Vibration through a dull chain is much harsher than through a sharp one, and it goes straight into your wrists and elbows. If you finish a morning of cutting with buzzing hands and a sore shoulder, the chain — not your age — is usually the culprit.
What a dull chain actually costs
The obvious cost is time. The hidden costs are worse: accelerated bar wear, a sprocket that gets hammered by a chain under abnormal load, an engine running hotter for longer, and a materially higher kickback risk because you are forcing the tip of the bar into wood instead of letting the chain do the work. Kickback injuries are among the most common chainsaw injuries, and dull chains are heavily over-represented in them.
Sharpen little and often
The professional habit is not "sharpen when dull" but "touch up every tank of fuel." Two or three passes per tooth on a chain that is only slightly dull takes a couple of minutes and keeps the geometry consistent. Waiting until the chain is genuinely blunt means removing a lot of metal to reach clean steel, which shortens the chain's usable life by many sharpenings.
That habit only sticks if sharpening is quick and portable. Anything that requires removing the chain, driving back to a bench and setting up a grinder will not happen between tanks — it will happen once a month, which is exactly how chains die early.
